o oo oh ho don't even get me started on this shit. That damned thing pissed me the FUCK OFF!

As a lot of you guys know, I had those bolts break off in my block a few months back and ended up having to pull the damned engine to get to them well enough to drill them out. Now my cars a 1g, and I didn't have AC, but I did have some washers working as a make shift spacer. Anyway long story short. When you remove the AC, use that OEM spacer, and some high temp red locktite! I swear this issue pissed me off so much I considered getting a new block (long story)....sorry I know what I am saying really is kind of meaningless less just had to rant for a moment.

I have almost the same exact problem!... I made this thread http://www.dsmtalk.com/forums/showthread.php?t=224441&highlight=carrier+bearing My question is how did you fix them the first time ? Took the motor out the car to drill them out?
No I've drilled them out with a reverse drill bit from underneathe the car. Shits so gay! I get to do it again! I dont want to!! Stupid!

How big of a spacer? I'm not exactly sure what I know what you mean. You mean stack the one bolt with a bunch of washers?

I just cut peice of the a/c bracket off and used that as a washer.

How did you get a drill in that small space between the block and crossmember?

Motor mounts would not cause this issue. Your most likely cause LIKE STATED SEVERAL TIMES in this thread is from not having the bracket in there. Your A/C compressor is held on with a bracket, which in turn sits underneath one of the two bolt holes. Which is why that bracket for the bearing is offset. One bolts flush to the block, one does not. This shaft can be replaced on its own very inexpensively. It is called the intermediate shaft on an AWD. If by some chance you managed the first time this happened to damage that bearings relationship with the shaft inside of it, failure would most likely occur again.

IF NOT, then you most likely are not putting a proper spacer in place to and when torquing the bolt flush on the block, then torquing the bolt that has nothing behind it, you are causing stress on both bolts.

This is a simple solution, Spend 20 bucks on an intermediate shaft that is known good to be safe, then measure with a straight edge how much you need exactly for a shim, install with correct spacer or /shim and call it a day. Ive always used washers, Ive eliminated a/c on every AWD Ive ever owned and have NEVER had this be an issue.

Thats what I did with my first car when I removed the AC. However "just incase" i wanted to put it back on this one, I didn't cut that ear off. Instead I took a lot of washers and put them on the bolt with the shorter boss. This worked for a while but for whatever reason it came out, put another in, then it broke and the othere along with it. And then even with a 90* drill I couldn't get them out without pulling the engine.

So after drilling out both holes (rather having them drilled out by a machine shop) I ended up with two holes about twice the size of the stock bolt. replaced them with grade 8 bolts of the stock length. And then Loki gave me the part # for the spacer. Which goes on the short boss "head" (my term duno what else to call it). As well as put high temp red lock tite on the bolts and torqued them to around 50ft/lb (i guess) Could have likely gone a lot further but I didn't have a torque wrench handy and was just guessing. When I started picking up most of my body weight on a 3/8" ratchet (normal length nothing crazy) I called it good.

And I swear that shit happens again I will be EXTREMELY tempted to get a new block.

P.S. Personally I wouldn't even do the shim/washer thing. But if you do like shott was saying with a straight edge I would think it would be fine. But personally again I would just get the spacer. Was only a couple bucks at the local dealer.

Very carefully! Once had it up on the hoist, other times on my back and mazed the drill around in there. Alot easier said then done!
