I have spend the last 3 nights trying to figure out the noise that I am hearing. I think I have a pretty good idea, but before I remove the transmission I would appreciate additional input...

1993 Eagle Talon TSi AWD w/ W5M33 Transmission, new transfer case

Symptoms: Regardless of vehicle speed (easier to hear around 5-20mph), I am hearing this sound that is almost like I have a playing card in the spoke of a bike rim, a fairly, noisy constant chatter/grind (I hear the sound from the front of the vehicle). The sound is still there no matter which gear I have selected, including neutral. The clutch functions as normal and applying the clutch does not affect the sound. Turning either direction does not change the sound. HOWEVER, when I drive in reverse at any speed, I do NOT hear the sound.

Last week when the sound started, I actually thought the transfer case locked up.

I was driving about 40mph and it felt as if I slammed on the brakes until I hit 10mph. Long story short (see above link), going 30mph something in the drivetrain bound up again for a split second. It did this once more and that is when the card/bike spoke sound started or became apparent.

Things Checked:
-All of the axles appear in good condition with no torn boots.
-Clutch engagement / disengagement is normal.
-Transmission shifts great as always (the other night when I was diagnosing the sound, I did get a grind in 2nd gear. However, I might have been lazy during the shift)
-Transfer case is NEW under safety recall (as of early this week).
-Driveshaft has some up/down play (carrier bearings?)
-Driveshaft U-Joints do not have play in any direction.
-Brakes are new (calipers, rotors, ss lines, pads, etc)
-Tie-rod ends/ball joints are all tight, right front stabilizer link is loose.
-Transmission is bolted to block @ correct torque spec.
-Wheel lug nuts are new and the torque has been triple checked.
-Tires are new Falken Ziex 512s
-Transmission has been rebuild in 2004 and has not seen many miles since. Has seen one track day though.
-Center differential appears to function as normal. No abnormal noise during sharp parking lot turns.

Additional Information:
The other night I raised the vehicle on my alignment rack at work. I had all 4 wheels off the ground and put the vehicle in gear. I must not have had enough load on the vehicle to exactly reproduce the sound, but when listening close, I can hear what sounds almost identical to the sound I hear driving down the road. It sounds almost like it is coming from the bellhousing/transmission area on the right side next to the transfer case.


I am slowly coming to the conclusion that it may be a bearing somewhere in the transmission. Does anybody else have any other opinions before I remove the transmission this weekend?

Thanks for the help. I did install a OEM throwout bearing when I installed my ACT2600 and ACT Streetlite Flywheel.

I was always under the assumption that usually a bad throwout bearing will change pitch if the clutch is pressed or released. Will a damaged throwout bearing make a noise in all forward gears including neutral (while moving forward), but zero noise no matter what gear I am in when traveling in reverse?

I sure considered a bad throwout bearing, however the binding of the driveline kind of threw me for a twist. Do you think a throwout bearing can cause this though?

Any additional ideas?

I was looking under the car a bit more tonight and I noticed that the left front, inner CV joint has a bit of play. If I grab the joint assembly and move it where it meets the intermediate (?) shaft, it will wobble slightly. I can't recall if this is normal or not, but this weekend I'll probably pull that axle and check out the CV joint.

Any thoughts?
 
Wow...all I can think of is internal to the trans. The TOB is a good guess because mine locked up and for two days it sounded like crap until it locked up and ripped right off the fork. The other might be a broken tooth on the center diff. I had two 4th gear teeth break and it sounded like playing cards ot marbles in the trans. Since the center diff is always spinning / meshing with the input shaft, it is a possibility.

Thanks blackbichGSX :) Marbles in the trans is a good way of describing what I hear when driving my DSM.... Unfortunately:(

Anyways, I put in a few hours today and took off the transmission. Looks like everybody was right. A combination of problems, but on the plus side, I think I caught it just in time. If I would have drove it any longer (with a broken TOB) I probably would have damaged the clutch and flywheel.

I thought I installed an OEM throwout bearing when I put in the ACT2600 and Streetlite flywheel, but I must not have. This doesn't appear to have the OEM markings on it or the plastic center. I guess I learned my lesson using anything other. I am pretty sure this is just the ACT TOB. What do you think? Take a look at the pictures. One of the tabs was completely broken off and only held on by the clip. The opposing side of the TOB is also cracked and it probably would not have been long until that tab was broke. The TOB does spin free and it doesn't make any sounds so other than a few cracks and missing parts, I think it is good. :rolleyes:

Also when I drained the transmission fluid I was greeted with a drain pan full of glitter. This is literally one week old 75w-90 fluid. I don't really think it was quite this color when I put it in. The transmission will manually shift great and I can not duplicate any sounds that I hear when driving the car. I will be opening up the transmission this week and taking a closer look. Looking at Team RIP Engineering's website, I think they will have most of the transmission parts that I need.

Does anybody know where their $12 transmission filter screen goes in the transmission? Will it be installed at the same location as the 2nd GEN filter?

In the mean time, enjoy the pictures :) I will be sure to keep everybody updated.
