I have spend the last 3 nights trying to figure out the noise that I am hearing. I think I have a pretty good idea, but before I remove the transmission I would appreciate additional input...
1993 Eagle Talon TSi AWD w/ W5M33 Transmission, new transfer case
Symptoms: Regardless of vehicle speed (easier to hear around 5-20mph), I am hearing this sound that is almost like I have a playing card in the spoke of a bike rim, a fairly, noisy constant chatter/grind (I hear the sound from the front of the vehicle). The sound is still there no matter which gear I have selected, including neutral. The clutch functions as normal and applying the clutch does not affect the sound. Turning either direction does not change the sound. HOWEVER, when I drive in reverse at any speed, I do NOT hear the sound.
Last week when the sound started, I actually thought the transfer case locked up.

I was driving about 40mph and it felt as if I slammed on the brakes until I hit 10mph. Long story short (see above link), going 30mph something in the drivetrain bound up again for a split second. It did this once more and that is when the card/bike spoke sound started or became apparent.
Things Checked:
-All of the axles appear in good condition with no torn boots.
-Clutch engagement / disengagement is normal.
-Transmission shifts great as always (the other night when I was diagnosing the sound, I did get a grind in 2nd gear. However, I might have been lazy during the shift)
-Transfer case is NEW under safety recall (as of early this week).
-Driveshaft has some up/down play (carrier bearings?)
-Driveshaft U-Joints do not have play in any direction.
-Brakes are new (calipers, rotors, ss lines, pads, etc)
-Tie-rod ends/ball joints are all tight, right front stabilizer link is loose.
-Transmission is bolted to block @ correct torque spec.
-Wheel lug nuts are new and the torque has been triple checked.
-Tires are new Falken Ziex 512s
-Transmission has been rebuild in 2004 and has not seen many miles since. Has seen one track day though.
-Center differential appears to function as normal. No abnormal noise during sharp parking lot turns.
Additional Information:
The other night I raised the vehicle on my alignment rack at work. I had all 4 wheels off the ground and put the vehicle in gear. I must not have had enough load on the vehicle to exactly reproduce the sound, but when listening close, I can hear what sounds almost identical to the sound I hear driving down the road. It sounds almost like it is coming from the bellhousing/transmission area on the right side next to the transfer case.
I am slowly coming to the conclusion that it may be a bearing somewhere in the transmission. Does anybody else have any other opinions before I remove the transmission this weekend?
